Issue 25 Contains – Dome Frame, Bottom Ring Frame, Ring Frame Connectors.

Finishing the head frame.

Take the dome assembly and the frame supplied this time, together with two more of the silver screws and nuts used previously for the dome framework.

Fit the frame into the gap left in the framework after the previous stage. Holding the frame in place , fit a nut into one of the hexagonal recesses over the fixing hole. Holding the nut in place, turn the assembly over and tighten a screw into the nut.

Repeat using the other screw and nut to fasten the other hole in the frame to the ring frame.

This Issue is now complete.

Issue 26 contains – Inner Wheel Support Plate, Axle, Bearing.

Assembling the wheel mounting.

Take the three parts supplied with this Issue, the right leg assembly from Issue 21, together with four of the 4mm long silver screws.The smooth side of the inner wheel support plate has two pins. Fit the pins into the holes in the corners of the right wheel mounting plate. Press the part fully into place. Screw the parts together with the four silver screws in the holes indicated.

Turn the assembly over and take the bearing supplied. Note how it is the same diameter as the recess in the centre of the support plate. Press the bearing into the recess in the support plate.

Fit the square part of the axle into the hole in the wheel assembly from Issue 24, working from the side without the screw holes. Fit the small-diameter pin on the end of the axle into the small hole in the centre of the bearing.The bearing, axle and wheel are just test fitted and will remain loose until the outer support plate and its bearing are fitted in Issue 28 so you may prefer to remove them for safe keeping.

This Issue is now complete.

Issue 27 contains – Lens Holder, Projector Display Screen, Projector Cable.

Take all three components provided this time plus two of the 4mm black self-tapping screws.

Handle the delicate circuit board and screen carefully, only holding the edges.Slot the screen into the grooves at the end of the lens holder ensuring it is the correct way up. Bend the ribbon connector carefully, and lower the circuit board onto the indicated locating pins. Use the two screws to secure the circuit board to the lens holder taking care not to damage the circuit board. Fit the smaller plug on the cable into the socket on the board – it only goes one way round.

This Issue is now complete.

Issue 28 contains – Outer wheel Mounting Plate, Bearing, Fixing Screws.

Assembling the wheel mounting.

You may have already tried out the initial assembly in Issue 26. Now you can make the assembly permanent.

Take the bearing and axle supplied in Issue 26, together with the wheel assembly from Issue 24. Press the bearing into the centre recess in the support plate. Fit the square part of the axle into the hole in the wheel assembly, working from the side without the screw holes.

Fit the small diameter pin on the protruding tip of the axle into the small hole in the centre of the bearing. The outer end of the axle has a circular flange. Fit the new bearing supplied with this Issue over the flange.

Take the outer wheel support plate and align it with the assembly with the smooth side facing the wheel and the two projecting pins at the top. Press the large hole in the centre of the support plate onto the outer race of the bearing lining up the four mounting holes. Make sure the locating pins are pressed into the mounting plate, then screw the parts together with four 2x4mm silver screws.Be careful not to dislodge the outer bearing or the ankle mounting plate as these won’t be fixed permanently until Issue 30.

This Issue is now complete.

Issue 29 contains – Lens Tube, Lens Holder Cover, Projector LED, 17mm Lens, 21mm Lens, 22mm Lens.

Installing the lenses.

The three lenses slot into the lens tube provided this time and the lens holder that you assembled in Issue 27.

The lenses are covered in protective film. Peel this off and be very careful not to get finger marks on the lens itself.

Take the smallest of the three lenses which fits into the lens tube. Make sure the lens goes into the tube with its convex side first. Push the lens all the way in until it comes to rest on the two mounting posts.

Take the largest of the lenses and fit it into the first slot in the lens holder, the slot furthest from the circuit board, with its flat side facing the display screen. Make sure it fits all the way into the holder.Take the remaining lens and fit it into the next slot in the lens holder with its convex side facing the large lens fitted in the previous step.

Fitting the projector LED.

Fit the LED’s circuit board into the slot in the lens holder with its red and black leads at the TOP and the LED facing the lenses. Slide the LED all the way into the slot.

Take the lens holder cover and fit it onto the lens holder making sure it is the correct way round. There are four catches on the sides of the cover which snap onto the lens holder. Fit the plug on the LED cable into the socket on the circuit board. Make sure the cable’s plug fits all the way into the socket.
Completing the projector.

Take the lens tube and the lens holder assembly. Slot the lens tube onto the front of the lens holder and slide it down. Secure the tube with a single 2x4mm black self-tapping screw.

Testing the projector.

Note: Contrary to the instructions indicating Luke and Leia clips being projected at this stage, this is not the case and only Luke will be projected at this point. The projector will show both clips when your R2-D2 assembly is completed.

Take the battery box supplied with Issue 4 and plug the projector into the OUT socket of the test circuit board.

Test the projector by pointing it at a light-coloured surface in a darkened area at a range of approximately half a metre. Switch the battery box on.

Press switch S2. You should see a flickering Princess Leia going through the sequence that Luke sees in the first Star Wars movie.

Once the test is complete, switch the battery box off and unplug the projector lead from the test board.

This Issue is now complete.

Issue 30 contains – Right Wheel Motor/Gearbox, Cable Ties.

Fitting the motor and wiring.

Take the motor and fit its square drive spindle into the centre of the axle you fitted in issue 28. Align the motor casing with the outer wheel plate. Secure the motor using 10mm silver screws (supplied in Issue 28) in the four holes in the motor casing. Tighten all the screws securely.

Take the broad ribbon cable supplied with Issue 17 (the motor cable) and plug its larger end connector into the socket on the motor circuit board. Thread the cable’s other smaller end connector up through the gap between the leg and the ankle mounting plate.Identify the larger plug on the other cable supplied with issue 17, the infrared cable. Thread the larger plug through the ankle mounting plate in the same way as the motor cable.

Insert the end of a cable tie through the retaining loop, closest to the motor, on the metal leg frame making sure it is the right way up. Before securing the cables with the tie, make sure there is a length of 135mm in the infrared cable, running between the prepared cable tie and the tip of its end connector. Loop the cable tie around all the wires, fit the pointed end through the head and pull it tight. If it doesn’t catch, you simply need to remove the cable tie, turn it over and fit the end into the head from the right direction.

Repeat the process with another cable tie at the next retaining loop. Continue until you have secured the wiring with cable ties at all four points. Clip off the surplus lengths of each cable tie close to the head.

Fitting the leg casings.

Take the shoulder sensor supplied with Issue 20 and uncoil the lead. Take the outer leg assembly from issue 4 and plug the sensor into the round hole in the front of the shoulder, making sure it fits flush. Take the sensor lead out through the large hole in the centre of the shoulder part. Feed the ends of the leads you just fitted to the inner leg through the same hole.

Align the inner and outer sides of the leg. Make sure the ankle mounting plate is far enough down the leg to allow you to fit the leg casings together. Slide the ankle mounting plate up over the two halves to lock them together. Take the shoulder assembly from Issue 2 and fit it to the outer leg. Drive 6mm black self-tapping screws into all 12 holes.

Take the ankle assembly from issue 8 and fit the four long posts through the holes in the main leg assembly. Make sure the ankle assembly is pressed neatly into place. Turn the assembly over and drive a 6mm black self-tapping screw into the hole to lock the ankle assembly into place.

Take the right leg bottom rear cover from Issue 21, together with the details from issue 14, and plug the details firmly into the holes in each side of the cover. Fit the assembly over the inside of R2-D2’s ankle. Screw the parts together with 6mm self tapping screws in all four holes.

This Issue is now complete.
