Stage 5

Contains: Left front wheel arch, Right front wheel arch, Shock absorber washers and Assorted screws.

The left front wheel arch is identifiable by the ā€˜Lā€™ stamped on it. Place the left front wheel arch onto the chassis front and secure it with a CM screw. Then take the right front wheel arch, marked R, and secure it to the right side of the chassis front with a CM screw.

Take the left front shock absorber assembly from Stage 3, and secure it to the left front suspension arm with a BM screw. Then fix the right front shock absorber to the right front suspension arm with a BM screw.

Remove the E-ring from the left shock absorber. Then place the end of the shock absorber into the left front wheel arch. Place a washer over the end of the shock absorber and secure it with a CM screw. Then repeat this process with the right shock absorber assembly and the right front wheel arch.

Fit the steering links onto the left and right wheel hubs. Then secure the two steering links with EM screws. Pass the left front brake hose through the steering parts, then do the same with the right hose. Finally, pull the ends of the hoses through the chassis.

Stage complete, carefully store any remaining parts in a stage labelled bag.

Stage 6

Contains: Battery box, Power switch, Bracket, Fuel tank bottom and Assorted screws.

Place the battery box over the rectangular hole in the chassis front. Making sure the battery cable is free from underneath the box, and then secure it with two BM screws.

Place the power switch onto the two posts either side of the small rectangular hole in the chassis front, forward of the battery box. Be aware the shorter cable should be positioned on the left-hand side. Then secure the power switch with two FM screws. Now connect the short cable from the power switch to the battery compartment cable.

Place the long cable from the power switch between the two posts, and secure it there with the bracket and an AM screw.

Insert the rear tabs of the fuel tank bottom into the raised sections of the chassis front, underneath the battery box. Then press the front end of the fuel tank bottom into the hole behind the power switch.

Stage complete, carefully store any remaining parts in a stage labelled bag.

Stage 7

Contains: Front Tyre (185/70 R15), Rim, Wheel, Hub cover, Washer and Assorted screws.

Note that the Front tyres are narrower than the Rear.

Place the rim into the tyre, same as previous Stage. Now insert the wheel into the other side of the tyre, aligning the holes with those in the rim then secure the assembly with three BM screws.

Place the wheel assembled in the previous step onto the left front hub. Then place the washer into the hole in the rim, and tighten a CM screw into it. Now place the hub cover into the hole in the centre of the rim.

Stage complete, carefully store any remaining parts in a stage labelled bag.

Stage 8

Contains: Engine top, Cooling fan housing 1, Cooling fan housing 2, Cooling fan housing 3,Cooling fan, Fan pulley and Assorted screws.

Insert the cooling fan into fan housing 1. Using an AP screw, secure the fan pulley to housing 1, with the detailed side facing out. Make sure the fan can still rotate.

Place fan housing 3 onto the back of housing 1, fitting the protruding part into the recess. Then place fan housing 2 onto housing 1, engaging it with housing 3.

Place the engine top upside down. Insert the tab on the fan housing into the vertical hole in the engine top, placing the hole in the tab over the post. Then fix the parts together with a BM screw.

Stage complete, carefully store any remaining parts in a stage labelled bag.

Stage 9

Contains: Right air hose 1, Right air hose 2, Left air hose 1, Left air hose 2, Ignition coil, Distributor plugs, Distributor cap and Assorted screws.

Combine right air hose 1, marked R, with right air hose, and fix the two parts together with an AP screw. Now fit the right air hose assembly to the engine top. Fitting the fan align the hole in the tab, with the matching one on the engine, then fix it there with a BM screw.

Now combine left air hose 2, marked with an L, and left air hose 1, and secure them with an AP screw. Fit the left air hose assembly to the engine top, on the other side of the fan. Then secure it with a BM screw.

Take a distributor plug and insert it into one of the holes in the top of the distributor cap. Repeat this with the remaining plugs, then place the distributor cap onto the grey section of the engine top below the fan.

Place the ignition coil onto the top of the fan housing, and secure it with a DP screw. Then fix it to the engine top with a GM screw.

Stage complete, carefully store any remaining parts in a stage labelled bag.

Stage 10

Contains: Engine front, Oil supply tube, Injection pump belt, Injection pump gears (2), Thermostat, Injector outputs, Injection pump 1, Injection pump 2, Barometric cell and Assorted screws.

Secure one of the injection pump gears to the engine front with an AP screw. Make sure that the gear can rotate freely. Then place the engine front at the front of the engine top, and secure it to the two posts on the inside with two FM screws.

Insert the post on the underside of the injector outputs into the injection pump 1, then tighten an AP screw into the hole to secure it. Now secure injection pump 2 to injection pump 1 with an AP screw. Place the second injection pump gear onto the raised circular socket at the front of the injection pump, and secure it with an AP screw. The gear should rotate freely.

Align the holes in the thermostat with those in the injection pump, on the opposite side to the gear. Then secure it with two BP screws. Now place the barometric cell into the hole in the top of the pump. Take the thicker end of the oil supply tube and insert it into the side of the injection pump. Then insert the other end of the tube and the two posts on the bottom of the pump into the corresponding holes in the engine top. Now secure the pump from inside the engine top with two AP screws.

Place the injection pump belt over the two gears.

Stage complete, carefully store any remaining parts in a stage labelled bag.

Contains: Right cylinder head cover, Left cylinder head cover, Spark plug connectors (6), Injectors (6) and Assorted screws.

Place a spark plug connector into one of the recesses in the right cylinder head cover, marked R on the inside. Then secure the connector with a BP screw from the inside of the cylinder head cover. The connector must be able to rotate freely. Fit two more spark plug connectors to the right cylinder head cover, in the same way as the first.

Now fit the three remaining spark plug connectors to the left cylinder head cover, in the same way as the others.

Fit the right cylinder head cover onto the right side of the engine top, and secure it with an EP screw. Then fit the left cylinder head cover to the other side of the engine top. Now secure it with an EP screw.

Insert the wider ends of the six injectors into the indicated holes in the engine top.

Stage complete, carefully store any remaining parts in a stage labelled bag.

Contains: Left engine cover, Front engine cover, Right engine cover and Assorted screws.

Take the left engine cover, marked with an L, and place it under the left side of the engine top, placing the holes over the pins. Then secure it with two BM screws. Now place the right engine cover, marked R, onto the opposite side of the engine top and secure it there with two BM screws.

Place the front engine cover onto the front of the engine top, over the lower of the two gears. Then secure the cover with two BM screws.

Pack 2 is now complete, carefully store any remaining parts in a stage labelled bag.
