Stage 11

Stage 11 Contents:
Fan Casing, Fan Motor Support, Gear Cable Bracket, Filter Box Bracket, Fixing Screws, Flanged Screws and Dummy Case Screws.

Fit the fan motor support using the two screws provided. It fits on the inside of the engine/transmission case, holding the motor in place. Take care that the motor lead isn't trapped as it comes out of the recess.

Using a flat surface to support the weight of the swing arm and components attached to it, line up the two halves of the engine/transmission casing together. There are several locating pins that need to align with their corresponding holes and it is important to make sure that all the wiring comes out of the slot shown in Step 9 of the instructions. Work your way around the casing, making sure all the pins are located in their respective holes. Press firmly together so that the two halves fit flush with each other.

The screws that join the casing fit through the two mounting brackets. Note, the brackets have different shapes as shown in steps 15 and 16 of the instructions.

Start with the bracket that fits next to the circular fan housing. Take the side that has a single hole and line it up with the hole in the casing. The bracket is fixed by using one of the two dummy casing screws (provided with this stage), which have a long thread to hold the casing together. It is easiest to fit the screw through the bracket first and then insert the screw into the hole.

Tightening is made easier with a pair of long-nosed pliers, if available. Once tight, the angle the free arm of the bracket should be as shown in step 22 of the instructions.

Fit the second bracket with the remaining dummy screw into the hole next to the kickstart casing. Take care when tightening the dummy screw as there is very little clearance between it and the nearby casing. Angle the bracket as shown in step 30 of the instructions.

Lining up the three holes in the fan casing with those in the engine/transmission casing, fix in place with the screws provided. Note that 3 screws go in the fan casing and one goes inside the fan housing, close to the fan motor. Fit loosely, as you may need to move the casing to get all the screws to line up. Once all four are in place. tighten them down firmly.

This stage is now complete.

Stage 12

Stage 12 Contents:
Cylinder, Cylinder Head and Fixing Screws.

Take the cylinder barrel and align it with crankcase you assembled in stage 11, inserting the two pins on the cylinder barrel into the two holes in the crankcase. Press the cylinder barrel into place and loosely fit three of the fixing screws provided with this stage, before tightening all three fully to secure the cylinder barrel in place.

Noting the three mounting posts inside the cylinder barrel, align the cylinder head then press firmly into place. Take the three remaining screws and loosely fit the head to the cylinder before tightening fully.

This stage is now complete.

Stage 13

Stage 13 Contents:
Cooling Fan, Fan Cover and Screws.

Take the already assembled engine block and note how the hole in the central cylinder of the fan must go over the metal pin which is in the centre of the fan housing, ensuring that the cooling fan fits well on the metal pin. Note, do not push the fan all the way down, it must free to rotate.

Now take the fan cover and align it with the four fixing holes in the fan casing, loosely fitting the four fixing slot headed screws before tightening them fully. Make sure the cover sits flush.

This stage is now complete.

stage 14

Stage 14 Contents:
Inlet Manifold, Fan Cooling Cowl, Hexagonal Head Bolt, Washer, Fixing Screws, Spring Retaining Clip, Box Spanner/Key and Retaining Strap.

Fit the inlet manifold to the cylinder matching up with the two holes and long tab, then push the part into place. Take the two small screws supplied in this stage and fit them into the holes in the flange of the manifold.

Now take the fan cooling cowl and line it up over the cylinder, easing it gently into place. The curved edge of the cowl fits over the edge of the fan cover, once fitted press it firmly into place.

Holding the cowl in place, take the washer provided and fit it into the recess around the hole in the top of the cowl, which lines up with a hole in thcylinder head. Take the bolt provided and fit it through the washer and cowl into the hole in the cylinder head, then using the box spanner/key, tighten the bolt fully making sure the bolt fits all the way into the cylinder head otherwise the cowl will be loose.

Turn the assembly over, then take the short retaining strap and fit the rectangular hole at one end over the hook near the edge of the cowl, next to the clutch cover. Take the spring retaining clip and fit the notched end of the clip over the hook near the edge of the cowl next to the fan cover. Hold the retaining strap in place so you can spring the other end of the clip over the hook in the end of the strap.

This stage is now complete.

Stage 16 Contents:
Exhaust Pipe Halves, Union Nut, Exhaust Manifold and Exhaust Outlet.

Take the exhaust manifold, noting the 'D' shaped projecting lug which corresponds to a matching hole in the cylinder barrel, this ensure the manifold can only be fitted in one position. Insert the lug and push the exhaust manifold all the way into the cylinder barrel.

Match up the two halves of the exhaust pipe, fitting the locating pins on one half of the pipe into the matching sockets on the other half. Press the assembly firmly so that it fits flush, with no gaps.

Insert the 'D' shaped lug on one end ofthe pipe into the matching hole in the silencer, thus ensuring the pipe is at the correct angle to the silencer box. Press the parts firmly into place.

Now take the union nut, fit the hexagon over the round lugs on the end of the exhaust pipe and press it firmly into place. The outlet pipe has a 'D' shaped lug on the end to ensure that it fits into the other hole in the silencer the correct way round, push the outlet pipe firmly into place.

This stage is now complete.

Stage 17

Stage 17 Contents:
Carburettor Body, Float Chamber, Rear Wheel Hub, Fixing Screws and Rear Brake Backplate.

Take the carburettor body and the float bowl, align them as shown in step 1 of the instructions.

Press the tab on the float firmly into the slot in the carburettor body, then align the carburettor with the engine so you can fit the large 'D'shaped lug and the smaller lug into their respective holes. You will need to apply some pressure to fit the lugs all the way into their holes, press down on the tops only and make sure both lugs go in at the same time.

Now take the rear wheel hub, fit the hub over the rear stub axle with the slots facing outwards. Push the hub all the way in until the outer face of the hub is flush with the swingarm pivot, noting the position of the two slots. The two lugs on the brake backplate are designed to match up with the slots. Slide the backplate all the way onto the axle so the lugs go into the hub, the three holes line up with the holes in the swingarm and the back of the plate is flush with the face of the swingarm. Loosely fit the three screws provided then tighten them fully.

This stage is now complete.

Stage 18 Contents:
Ignition Coil/Plug Lead, Fixing Screw, Register Screw, Rear Axle Retainer and
Coil Bracket.

Take the ignition coil and its bracket and align them as shown in step 1 of the instructions. Bring the parts together, fitting the coil into the back of the bracket and lining up the hole, then secure the two together using the screw provided.

Fit the plug cap on the end of the lead into the hole on top of the shroud over the cylinder head. The two pins on the back of the coil bracket are different sizes, fit them into the matching holes in the engine casing.

Take the small register screw and locate the hole outlined in step 16 of the instructions. To provide more access, move the gear selector to the furthest notch. Compress the spring to release the selector pawl, then rotate the
selector. Holding the register screw with a pair of long nosed pliers, line it up with the hole, then carefully insert the plain end into the hole pushing it all the way in.

This stage is now complete.

Take the rear wheel rim provided in this stage plus the rear axle retainer provided with stage, align the parts matching up the four mounting holes. Holding the parts together loosely insert the four fixing screws provided, once all four are in place then tighten them all fully.

Stage 20 Contents:
Rear Wheel Outer Rim and Fixing Screws.

Take the two halves of the rear wheel and align the fixing holes. Fit the parts together, making sure that all the locating pins on the outer rim go into the holes in the inner rim, noting there is a gap between them and the pins do not go all the way into the recesses. Take the fix fixing screws and loosely insert them around the rim, tighten them fully when all screws are in place.

This stage is now complete.

Stage 21

Stage 21 Contents:
Rear Tyre.

Take the tyre and the wheel you just assembled. Angle the tyre to fit over the rim and exerting constant pressure, ease the tyre walls over the rim a little at a time. Repeat the process on the other side of the wheel then check that the tyre is evenly seated all round. If it isn’t then gently bounce the tyre on a flat surface to adjust the position.

Stage 22

Stage 22 Contents:
Headlight Glass, Headlight Rim, Headlight Reflector and Fixing Screws.

Fit the headlight lens into the rim. With the curved side facing outwards, match up the notches with the locating ribs and mounting posts inside the rim. Press the lens into the frame, then take the reflector and match up the notches with the locating ribs in the same way you did with the lens.

Test fit the reflector, noting how the three holes in the reflector line up with the mounting posts on the rim.

It can be tricky to insert the very small fixing screws in one go. I would suggest you separate the parts remembering how they fit together, while you start to fit the three screws provided.

Start driving the three screws in to the holes of the reflector, you only need a couple of turns so the end of the screw doesn’t protrude through the plastic. Refit the reflector to the lens and rim as you did before and keeping the reflector pressed firmly into the rim, screw all three screws firmly into the mounting posts.Ensure the reflector sits flush all the way round.

This stage is now complete.

Stage 23 Contents:
Handlebar Fixing Screws, Switch Mounting Screws, Cable Stop Fixing Screw, Switch, Brake Cable Retainer and Right Handlebar, Brake Lever and Cable.

Take the switch, fit it on top of the brake lever clamp by lining up the two fixing holes. Ensure the switch is orientated correctly with the black switch lever pointing downwards. Take the two smallest silver screws and use them to fix the switch to the clamp, ensuring that the switch is firmly fixed.

Take the handlebar assembly and lower handlebar cover from stage 1.

With the brake lever pointing forwards, fit the large hole in the handlebar over the matching post inside the handlebar cover. Lead the brake cable through the two guides just beyond the end of the handlebar, press the end of the black outer sheath into the large channel that forms a stop in the further of the two guides. Then take the free end of the brake cable down through the oval hole
in the handlebar cover.

Take the two largest black screws provided and secure the handlebar to the cover, making sure the handlebar is unable to move. Take the brake cable retainer, with the flat side facing down fit hole in the round end over the circular lug next to the cable stop. Now use the remaining screw to secure
the end of the brake cable in place.

This stage is now complete.

Carefully store any unused parts in a stage labelled bag.
