Stage 39

Stage 39 Contents:
Dual Seat Frame, Fixing Screws, Rear End Plate, Rubber Buffers and Catch Plate.

Take the dual seat frame and the rear end plate, hold them with the two circular housings on the end plate facing up and the crosspiece on the lower side of the frame facing down. Match up the large holes in the ends of the frame with the bosses on the bracket projecting from the end plate. Fit the two side rails of the dual seat frame over the brackets on the end plate then take a set of four flanged screws and start joining the side rails to the end plate, using two screws on each side of the end plate, tighten them fully.

Take the two rubber buffers and fit them into the two circular housings on the end plate, noting that they have flats on one side to match the housings. Press the buffers into the housing making sure they go all the way in.

Now take the catch plate, which has two screws offset towards on end. Ensure it is orientated the correct way round then fit the bosses in the catch plate into the large holes in the end plate, with the catch plate on the inside of the seat. Use two flanges screws provided to secure the catch plate to the end plate.

This stage is now complete.

Stage 40

Stage 40 Contents:
Central Seat Bridge, Flanged Fixing Screws, Seat Cover Rivets Sprue and Riders Seat Springs.

Take the central seat bridge and align it with the seat frame. The conical coil springs on the seat bridge have extended ends with round loops on them, these need to fit over the two holes in the central brace of the seat frame and secured in place with the two flanged screws provided.

There is a row of 10 holes above the seat nose. Hook the end of the first spring into the hole at one end of the row, then hook the other end over the first U-shaped loop of wire running across the seat bridge. Hook the second spring over the second U-shaped loop on the central bridge, then continue across the seat adding springs to each hole and loop in turn until all 10 springs have been fitted.

This stage is now complete.

Stage 41

Stage 41 Contents:
Seat Hinge, Flanged Fixing Screws, Passenger Seat Springs and Seat Cover Rivets Sprue.

The seat hinge is mounted on the three bosses at the nose of the seat. Fold the hinge back over the seat frame, fitting the three holes over the bosses, then use the three flanged screws to secure the hinge in place. The hinge at the nose of the seat allows it to tip forwards for access to the fuel tank.

Turn the assembly over to mount the nine passenger seat springs. Hook the first spring between the hole in the corner of the end plate and the first U-shaped loop on the central bridge. Continue adding springs between each hole and loop in succession until all nine have been fitted.

This stage is now complete.

Stage 42

Stage 42 Contents:
Seat Cover, Passenger Grab Strap and Manufacturer’s Badge.

Take the seat cover and the sprung frame you completed in the previous stage and fit the cover over the frame.

Now take the two sprues of rivets provided in stages 40 and 41. Note that they are different lengths, there is a total of four long rivets, 10 short rivets and four anchors for the passenger grab strap plus some spares. Refer to step 5 of the instructions which shows where each type is to be used.

Carefully separate all the rivets from the sprues and remove the small pieces of surplus plastic between them. Sort out the ones you need to use for this build stage, two anchors, eight short rivets and four long ones.

Note the split legs of each rivet that hold the rivet in position. Starting at the nose of the seat, take a long rivet and fit it through the hole in the seat cover and then through the frame. Bend the legs outwards inside the seat to fix the rivet in place. Fit another long rivet to the opposite side of the seat nose. Following the pattern shown in step 5 of the instructions, fit two short rivets to either side of the seat.

Next take two of the strap anchors and fit them to the middle pair of holes, fitting in the same way but leave the ring on the head standing out from the seat. Then fit and two short rivets on either side of the seat followed by one long rivet either side.

Now take the manufacturer’s badge, which is a waterslide transfer. Briefly soak the transfer in lukewarm water until the badge begins to separate from the backing paper, then quickly position it on the middle of the end of the seat cover. Smooth the transfer into place and blot it dry with a tissue, do not disturb it until it dries completely.

Take the passenger grab strap and carefully insert the split hooks on the ends of the strap through the rings of both anchors.

This stage is now complete.

Stage 43

Stage 43 Contents:
Rear Body Front Panel, Door Flap, Fixing Screws, Bag Hook,Hinge Retaining Plate, Flap Return Spring, Right Hand Hinge Pin and Left Hand Hinge Pin.

Fit the bag hook into the recess at the top of the rear body front panel, noting which way up it goes. Take the two silver fixing screws and use them to secure the base of the bag hook to the front panel.

Take the door flap and the two hinge pins. Both pins have one long arm that fits into the channel at the bottom of the door but the short ends are different shapes. Note which one fits on the left and which fits on the right by referring to step 12 of the instructions.Slide the left hand hinge pin into the channel, leaving the end free, then fit the right hand pin in the same way. Take the return spring and spring the two ends apart. Hook the two ends of the spring into the long slots in the bracket at the back of the door flap, ensuring the spring is orientated correctly.

Now align the whole assembly with the opening in the body panel. Flip the spring up out of the way, then bring the door flap towards the opening, fitting the end of the left hand hinge pin into its corresponding hole in the door panel, then hook the end of the hinge pin into the shaped channel on the back of the body panel. Now bring the door flap towards the opening, fitting the end of the right hand hinge pin through the hole in the body panel. Turn the end of the right hand hinge pin to point downwards and flip the spring down between the two mounting posts in the middle. The door flap will now pivot on the hinge pins but take care that they don’t fall out before you fit the retaining plate.

Take the retaining plate and fit the two holes over the locating pins on the body panel, noting which way up it goes. The grooves at the top are designed to trap the end of the spring which goes behind the plate. Press the plate firmly into place, then take the two black fixing screws supplied and fit them through the plate into the mounting posts, tighten the screws fully. The return spring should now automatically close the flap after you open it.

This stage is now complete.

Stage 44 Contents:
Rear Body Shell, Flanged Screw and Fixing Screws.

Take the tank assembly you put together in stage 36. Fit the tank under the rear body shell by lining up the four fixing lugs with the mounting holes, secure in place with four fixing screws. The electronics should be accessible through the top of the body shell.

Turn the shell upside down and align the body front panel with the shell so the projecting post on the front panel fits up into the hole in the lug on the shell. Turn the assembly over again and snap in place the top of the front panel, under the nose of the body shell, so that the joint line is flush all round. Take two fixing screws, which fit down through the body shell and use them to secure the front panel in place.

Now take the flanged screw provided to secure the projecting post to the lug on the shell.

This stage is now complete.

Flanges Screws, Fixing Screws, Shock Absorber Mounting Bolt & Nut, Shock Absorber Top Mounting, Connecting Cable ‘E’ and Rear Shock Absorber Unit.

Take the shock absorber and fit the two lugs on one end into the holes in the top mounting. Holding the assembly together, take the two flanged screws and fit them through the top mounting into the lugs in the shock absorber and tighten them fully.

Turn the body shell upside down and fit the holes in the top mounting over the two lugs inside the shell. Holding the mounting in place, take the two fixing screws and insert them loosely into each of the two mounting holes. Make sure the mounting plate is seated all the way home, then tighten both screws fully.

This stage is now complete.

Stage 46 Contents:
Internal Compartment, Internal Side Panel, Flanged Screws and Fixing Screws.

Turn the rear body shell upside down and align the lugs on the internal compartment with the posts inside the body shell. Secure in place with two of the fixing screws supplied. As access is restricted, you may find it easier to fit the screws into the lugs before fitting the compartment into the body shell.

Fit the internal side panel behind the rear body shell, hooking the two lugs into the correspondingholes in the body. Take the remaining fixing screw supplied to fix the lug near the corner of the side panel to the front panel. Now take the two flanged screws supplied and drive one of the screws into the mounting lug at the opposite corner of the side panel, securing it to the body shell. Use the other screw to secure the second mounting lug.

This stage is now complete.

Stage 47

Stage 47 Contents:
Centre Stand, Rubber Feet, Return Springs, Fixing Bolts and Nuts.

Take the centre stand and rubber feet. The two sides are different and must be fitted the right way round. Lay the parts down with the two 'C' shaped loops on the stand pointing downwards, the rubber feet turned outwards and the two small lugs on the feet pointing upwards.

Align the first foot with the thinner part of the stand leg, which has a flat on one side to stop the foot from turning round. Slide the foot onto the stand, pushing the foot all the way until it reaches the thicker portion of the stand, then fit the second foot in the same way.

This stage is now complete.

Stage 48

Stage 48 Contents:
Rectifier Cover, Tail Light Bulb Holder, Seat Hinge Mounting Plate, Rear Light Seal, Tail LightLens, Rectifier Base, Tail Light LED & Wiring, Box Spanner Adaptor, Fixing Bolts & Washers, Fixing Screws and Flanged Screws.

Take the base of the rectifier and fit it on the side of the body shell. The two holes in the rectifier base are different sizes, so make sure it fits the correct way up, then secure in place using two flanged screws.

Now take the rectifier cover, noting the position of the notch in the side. With the cover the right way round, press the mounting posts inside the cover into the holes in the base until the cover fits flush.

Next take the tail light seal and fit it into the recess at the rear of the body shell. The sides are slightlangled, so the wider part needs to go at the top. Fit the tail light bulb holder into the seal, again making sure it goes the right way up, then take two fixing screws and use them to screw the bulb holder to the lugs on the body shell.

Take the light and its wiring, noting the hole in the light circuit board goes to the bottom. Fit the wiring through the rectangular hole in the middle of the bulb holder and fit the circuit board back against the bulb holder. Drive a fixing screw through the hole in the circuit board to fix the bulb holder in place.

Now take the tail light lens and press it into the seal so it locks into place.

Turn the assembly over and take the tail light wire and lead it through the hole in the back of the tank. Then turn the assembly over again and take the plug marked ‘K’ over to the motherboard. Locate the socket marked ‘K’ on the motherboard and fit the plug into place.

Take the seat hinge mounting plate, box spanner adaptor, fixing bolts and washers supplied with this stage, plus the T bar spanner, then fit the adaptor to the box spanner. Fit the seat hinge mounting plate over the two lugs behind the opening in the body shell, then fit a washer to one of the fixing bolts and insert it into the box spanner adaptor. Use the bolt to secure the seat hinge mounting plate, then fit the second bolt to the other side. Tighten both bolts fully.

This stage is now complete.

Stage 49

Stage 49 Contents:
Number Plate, Number Plate Holder, Right Stand Bracket,Wiring Harness, Terminal Board, Fuel Tap Lever, Cable Clamps, Left Stand Bracket and
Fixing Screws.

Take the wiring harness and the terminal board, fit the pin on the side of the terminal board into the hole in one end of the wiring harness. Note the three mounting pins on the back of the terminal board and the wire projecting from the other side, these fit into the indicated holes in the body shell, as shown in steps 4-6 of the instructions. Line up the mounting pins and press the terminal board into place.

Now take the fuel tap lever and insert it through the front of the rear body, just above the door flap. In order to fit it all the way in, you need to plug the end of the operating rod into the fuel tap fitted to the tank.

Take the number plate holder and align it with the three mounting holes on the body shell. Fix in position with three of the black fixing screws. With the plate in place, take the number plate and fit it on top, lining up the four holes in the corners. Take the four silver fixing screws and use them to fix the number plate in position.

Turn the assembly over and take the two cable clamps plus four fixing screws.

The clamps are used to secure the wiring from the tail light. The first one fits onto the two posts inside the body shell, just behind the tail light. As access is limited, it is easier to fit two screws to the clamp first then place in position and tighten the screws. Fit the second clamp in a similar way, securing the wiring to the two lugs next to the fuel tank.

This stage is now complete.

Stage 50

Stage 50 Contents:
Legshield/Footboard.

The front legshield/footboard allows you to start bringing together several sub-assemblies from earlier build stages. The first parts to fit are the connection board from stage 37 and the fork mounting plate from stage 29.

Holding the fork mounting plate the correct way up, fit the three lugs into the legshield on the inside, it will be fixed in place later.

Now take the connection board and fit the board over the two mounting lugs on the legsheld, ensuring it is the correct way round. See step 15 of the instructions to identify the location.Take two fixing screws and screw both sides of the board to the fixing lugs.

This stage is now complete.

Carefully store any unused parts in a stage labelled bag.
