Pack 2 – Stages 5-8

Stage 5 – Connecting the Front Left Wheel to the Chassis


Here you will connect the various elements of the front left suspension, which will then be joined to the front section of the chassis. Using the instructions as a guide, ensure you can identify all the components supplied with this stage together with their designated part numbers.

Take the left wheel you assembled in stage 4. Insert the tie rod end into the circular hole in part 2 of the spindle. Slide one end of the left tie rod onto the lower end of the rod end, ensuring that the two small linchpins on the tie rod are facing upwards, as shown in step 5.2 of the instructions. Join the pieces by inserting a JM type screw from the outer side.

Separate the shock absorber piston and the shock absorber unit. Insert the spring into the shock absorber unit then put the piston inside the shock absorber unit.

Put the front section of the chassis on the work surface with the hollow side facing upwards. With the flat surface, line up the front left cover plate with the second and third linchpins; fix in place with two type CM screws. With the smooth side facing down, put the left engine mount plate onto the column in the second recess of the left side of the chassis; fix in place with a type AM screw.

Insert the wider end of the torsion bar into the hole near the left side of the front section of the chassis. Fix the bar in place with a type DM screw. Now turn the front section of the chassis over and put the lower control arm anchor into the small slot in the middle of the left side of the chassis. At the same time, slide the control arm anchor onto the free end of the torsion bar. Fix the piece in place with a type IM screw.

Turn the front section of the chassis back over and attach the front suspension dome to the left side of the chassis, by inserting the two linchpins into the corresponding holes in the frame. Holding the wheel in place, turn the front section of the frame over again and attach the dome to it using two type FM screws. Align the hole in the front lower left suspension arm with that in the control arm anchor. Insert a type EM screw in the hole in the lower arm and tighten it to attach it to the torsion bar, at the same time fixing the front left suspension in place.

Stage complete. Carefully store the assembly and any unused parts in a stage labeled bag.

Stage 6 – Elements of the Front Section of the Chassis


In this assembly session you can mount the front crossmember and the lower radiator and engine covers on the front section of the chassis. Using the instructions as a guide, ensure you can identify all the components supplied with this stage together with their designated part numbers.

Insert the anchorage bolt into the corresponding hole in the middle of the lower radiator cover, making sure the pieces face the same way as those shown in step 6.1 of the instructions. Fix in place with a type DM screw. Turn the piece upside down and position one end of plate 6F so that the mounting hole corresponds with the hole in the anchorage bolt, ensuring the pieces face the same way as those shown in step 6.2 of the instructions. Secure with a type CM screw.

Take the entire front section of the chassis from the previous stage and join it to the ends of the lower radiator cover with the linchpins on the end of the chassis. The anchorage bolt must be facing the front while the panel plate faces the opposite direction. Secure the lower radiator cover and the front section of the chassis by inserting two type AM screws into the corresponding holes.

Now join the concave sides of the cover and the crossmember 1 with three CM type screws. Place the completed crossmember onto the front section of the chassis, next to the lower radiator cover and align the holes in the two ends of the crossmember 1 with the smaller holes near the lower radiator cover. Align the left under engine cover with the two holes in the left side of the chassis: one hole is for the centering linchpin, the other for the screw. Ensure the pieces are facing the same way as those shown in step 6.7 of the instructions. Secure together with a type CM screw.

Attach the right under engine cover to the front part of the chassis in the same way, using another type CM screw.

Stage complete. Carefully store the assembly and any unused parts in a stage labeled bag.

Stage 7 – Elements of the Front Section of the Chassis


In this session you will mount the engine guard plate and the stabilizer bar onto the chassis. Using the instructions as a guide, ensure you can identify all the components supplied with this stage together with their designated part numbers.

Join the concave sides of the crossmember cover 2 and the front chassis crossmember 2 with three CM screws. Align the rear end of the engine guard plate (the end without a hole in the middle) with the crossmember 2. Join the two pieces together with two type KM screws.

Attach one end link to one end of the stabilizer bar with a type DP screw, as shown in step 7.3 of the instructions. Attach the other end link to the free end of the stabilizer bar in the same way, using another DP screw.

Put the stabilizer bar onto the engine guard plate with the end links facing the rear of the engine guard plate. Position the left retainer and fix in place with a type CM screw. Mount the right retainer onto the engine guard plate in the same way, securing in place with a type CM screw.

Stage complete. Carefully store the assembly and any unused parts in a stage labeled bag.

Stage 8 – Front Right Brake and Suspension

In this stage you will mount the brake disc and the right suspension unit. Using the instructions as a guide, ensure you can identify all the components supplied with this stage together with their designated part numbers.

Put the two parts of the brake disc together by inserting the linchpins on one piece into the corresponding holes in the second piece. Attach the wheel hub and the protruding side of the brake disc together by inserting the centering linchpin on the hub into the small hole in the brake disc. Insert two CM type screws from the convex side of the brake disc and secure together.

Insert the linchpin on the spindle into the hole in the middle of the brake caliper base plate, secure with two type CM screws. Now insert the linchpin on the spindle into the hole in the brake disc, ensuring the pieces are facing the same way as shown in step 8.4 of the instructions. Take the completed brake disc and attach it to the caliper. Align the respective holes and join together with two CM screws.

Attach the shock absorber unit to the inside of the suspension dome using an EM type screw. Align the upper suspension arm with the corresponding holes in the side of the dome, ensuring that the pieces are facing the same way as shown in step 8.7 of the instructions. Secure the arm in place with two type FM screws. Insert the ball joint into the hole in the upper arm, then align the joint with the upper part of the spindle. Join everything together with a type GM screw. Don’t tighten it too much, all components must be free to move.

Stage complete. Carefully store the assembly and any unused parts in a stage labeled bag.
