Stage 61

Stage 61 Contents:
Front Luggage Rack Pivot Pins and Front Luggage Rack.

The front luggage rack fits onto the support from stage 60. Make sure the parts are aligned correctly, with the back of the luggage rack curving upwards. Match up the holes in both frames,take the two pivot pins noting that the pins have one smooth end and one knurled end.

Fit the smooth end of a pin through the hole in the front luggage rack support and into the hole in the luggage rack, leaving the knurled portion projecting. Gently tap the rest of the pin into the support frame, then fit the second pin on the other side of the frames. Check that the rack flips up and down freely.

This stage is now complete.

Stage 62

Stage 62 Contents:
Spare Wheel Cover.

Take the spare wheel cover, noting the position of the flap of the glove pocket, which needs to be aligned correctly. Undo the nuts and remove the spare wheel from the bracket, then fit the lower half of the wheel into the cover with the flap of the glove pocket facing downwards and leaving the fixing holes accessible. Now return the wheel to its bracket and refit the fixing bolts.

With the wheel securely fitted, ease up the cover over the tyre, making sure it is evenly positioned and that the flap of the glove pocket is level.

This stage is now complete.

Stage 63

Stage 63 Contents:
Nuts for the Rear Rack Stays, Thumb Nuts for the Front Rack Bolts, Angled Fixing Bolts, Front Rack Hooks, Rear Rack Hooks, Spanner and Rear Rack Stays.

The hooks that hold the front rack are a different shape from those for the rear rack. Take the front rack hooks together with the angled bolts and fit the threaded portion of one of the bolts through the end of one of the hooks, making sure it goes in the correct side. Fit the second hook and bolt together in the same way.

Then take one of the two hook assemblies and locate one of the holes near the curved feet of the front carrier support. Fit the threaded portion of the bolt through the hole, making sure the bolt goes all the way through the tube, then insert the second bolt on the other side in the same way. Now screw the thumb nuts onto the ends of the angled bolts but do not tighten them all the way.

Line the rack up with the front of your Vespa being very careful not to scratch the paintwork during the fitting process. Start from the top and fit the two upper hooks over the top of the leg shield, making sure the hooks are fully seated over the leg shield, then pull one of the lower hooks out to the side. Hook it over the edge of the leg shield, slackening the thumb nut if necessary, then repeat on the other side.

Make sure the rack is centred on the leg shield and flip the folding part of the rack down to check that this is also aligned correctly. Adjust the thumb nuts on both side if necessary, to make sure that the rack is straight and level and that it is fully supported by the rubber feet on both sides.

This stage is now complete.

Stage 64 Contents:
Footboard Rubber Mat.

The mat has ribs designed to fit over the strips on the footboard, so make sure these are the right way up. Fit the mat from the left and side of the Vespa, passing the long rear sections down both sides of the rear body. Fit the centre of the mat over the central tunnel and tuck the front under the spare wheel. Moving to the right hand side, tuck the forward portion of the mat around the brake pedal.

This stage is now complete.

Stage 65

Stage 65 Contents:
Left Hand Mirror, Nuts, Fixing Bolt, Rubber Cushions and Handlebar Clamps.

The handlebar clamps are designed so they only fit one way round, on the inside curve, one is marked ‘L’ and the other is marked ‘L1’. One side of each clamp is tapered and they are designed to fit together with both tapers the same way round, so that the opening on one side is larger than the other.

Take the ‘L’ clamp which fits on the upper side of the handlebar cover, then take one of the cushions, which is also tapered on one side and match it to the taper on the clamp. Fit the cushion into the clamp and repeat with the ‘L1’ clamp.

Take the ‘L1’ clamp and fit it under the left hand handlebar cover with the wider side of the taper towards the headlight. Press it up into position, making sure that the rubber cushion prevents metal to metal contact. Then take the ‘L’ clamp and fit it on top of the left hand handlebar cover with the wider side of the taper towards the headlight.

Fit the bolt provided through the holes on the rider’s side of the handlebars, then take one of the nuts with the smaller hole and fit it finger tight. Now take the mirror and fit the threaded portion of its stem through the other hole in the clamp, carefully screwing the threaded part of the stem into the holes in the clamp until most of the thread is showing underneath. Screw the second nut onto the end of the thread then align the mirror and tighten both nuts to lock the mirror in position.

This stage is now complete.

Stage 66 Contents:
Rear Luggage Rack Bracket, Fixing Screws, Rubber Buffer and Rear Luggage Rack Support.

Take the rear luggage rack support and bracket, the bracket fits on the opposite side from the two small lugs at the base of the support. Line up the two holes in the flange of the bracket with the matching ones on the crosspiece of the support, then take the two screws supplied to secure the support bracket in place.

Now take the rubber buffer and fit the grooved channel over the central bar below the bracket.

This stage is now complete.

Stage 68

Stage 68 Contents:
Rear Mud Flap, Fixing Bolts and Nuts.

Remove the two lower screws holding the number plate, these will be replaced.

The top of the mud flap fits up behind the number plate bracket. Insert one ofthe longer bolts provided and fit it through the first of the holes in the mud flap, then attach a nut to the other side and do it up finger tight.

Line up the other fixing hole and insert the other bolt, you may need to screw the bolt through the hole due to the tension in the rubber. Attach the second nut and do it up finger tight.

Make sure the middle of the mud flap fits into the gap between the number plate and the mud guard, then tighten the nuts fully.

This stage is now complete.

Stage 70

Stage 70 Contents:
Pivot Screws and Rear Luggage Rack.

Take the parts supplied with this stage together with the support you assembled in stage 66 and the components left over from stage 63.

Take one of the two hooked stays and fit a nut onto the threaded end, screwing the nut along to the middle of the threaded portion. Now take one of the hooks and fit the hook over the threaded end ensuring it is the correct way up, screw on another nut to hold it in position.

Prepare the other stay in the same way.

Take the rear support and rack, fit the forked ends of the two side rails over the uprights of the rear support, lining up the holes in the rack with the holes in the uprights. Fit one of the pivot screws into one side of the rack, do not overtighten it as the rack bust be free to pivot. Carry out the same process on the other side checking that the rack pivots up and down freely.

The rack is mounted on the same plate as the seat catch, so raise the seat and undo the bolts using the T bar spanner and adaptor. Remove both bolts and the plate and set them aside. Remove the top of the tank after undoing the clip fitted to the seat hinge, then fit the rear rack bracket over the hols that held
the seat catch. Refit the seat catch, lining up the holes in all the parts then reinsert the bolts and tighten to secure the seat catch and rack bracket. Refit the top of the tank and do up the securing clip at the front then lower the seat and latch it down.

Fit the hooked end of one of the stays into the hole in the left hand lug at the base of the luggage support with the hook facing inwards. Then fit the hook on the opposite end under the end of the mudguard, tightening or slackening the nuts as necessary to adjust the length of the stay. Fit the right hand stay in
the same way, then tighten the nuts on both sides to secure the rack firmly in position.

Congratulations you have completed the assembly of your Vespa 150 GS.
