Issue 52 contains – Sensor Control Board, Sensor Calibration Panel.

Be careful when unpacking the parts as the calibration panel is made from clear plastic and could be discarded with the packaging by mistake.

Take the leg from Issue 33 and undo the six screws securing the base of the foot, then carefully remove the base of the foot.

Undo the single screw holding the infrared sensor in place. Gently lift the board out of its recess and align the calibration panel with the recess. Fit the calibration panel in the recess so that its mounting hole lines up. Replace the sensor in its recess and secure it with the fixing screw.Press the base of the foot into place, making sure the sensor is protruding. Replace the six fixing screws.

This Issue is now complete.

Carefully store any remaining parts in an issue labelled bag for future use.

Issue 53 contains – Test Board, Test Cables.

Connecting the circuit boards.

Take the two control boards, the test cables and the battery box. Undo the wire twist holding test cable 1. Plug the end of test cable 1 into the central socket on the test board.Undo the wire twist holding test cable 2 and plug the end into the correct socket on the test board. Plug the other end of test cable 1 into the correct socket on the sensor control board. Plug the other end of test cable 2 into the socket at the opposite end of the sensor control board.Plug the battery box lead into the correct socket on the test board to complete the test circuit assembly.

Testing the lightsabre ejector mechanism.

Take the lightsabre tube from Issue 37 and the test circuit. Plug the yellow and black lead from the lightsabre tube into the correct socket on the sensor control board. Plug the red and black lead from the lightsabre tube into the next socket.

Turn on the battery box and press test button S1on the test board. Check that the motor runs and that the white ejector rack moves up the tube. Press test button 2 and check that the motor runs, and that the rack moves back down the tube.

Turn off the power and disconnect the lightsabre tube plugs from the sensor control board.

Testing the right leg sensors.

Take the leg assembly and the test circuit. Plug the black lead from the leg into the correct socket on the control board and turn on the battery.Ensure there is nothing directly within 2m of the shoulder sensor, then hold up a solid object and move it towards the sensor. When the object is around 500mm away from the sensor the blue indicator light on the test board should come on.Plug the red/orange/yellow lead from the motor into the correct socket on the test board. Locate the clear and black spots of the sensor protruding from the foot.

When the foot is in contact with a surface, the green indicator light on the test board should come on. Move the foot over the edge of a table so here is nothing below the sensor and the green indicator light should go off.

Turn off the battery and disconnect the leg leads from the circuit boards.

This Issue is now complete.

Issue 54 contains – Dome Panels, Double-Sided Tape, Bearing, Outer Wheel Mounting Plate.

Fitting the dome panels.

As in Issue 51, the blue panels are stuck inside the holes in R2-D2’s dome, but this time all three go side by side on two strips of tape.

Take the dome together with the three panels and the tape supplied this time. Carefully peel the white backing off one of the strips of tape. Locate the correct holes in the dome and stick the tape inside the dome just above the row of three holes. Stick the second tape just below the holes.Remove the backing from both tapes. Fit one of the panels into the first hole, with the part number at the top. Fit the other two panels in the same way and press them firmly into place.

Fitting the left wheel.

Take the leg assembly from issue 49, the axel and bearing from Issue 49, the wheel from Issue 50, the plate and bearing from this Issue and four 2x4mm silver screws.

Press the smaller bearing into the recess in the support plate. Fit the square part of the axel into the hole in the wheel, working from the side of the wheel that does not have screw holes. Fit the smaller diameter pin on the axel into the small hole in the centre of the bearing.

Fit the bearing provided with this Issue over the large flange on the axel. Take the outer wheel support plate and align it with the smooth side facing the wheel. Fit the large hole in the support plate over the outer race of the bearing and press the pins on the back into the mounting plate.Screw the parts together with the four silver screws.

This Issue is now complete.

Issue 55 contains – Left Wheel Motor/Gearbox, Fixing Screws.

Fitting the motor.

Fit the motor’s square drive spindle into the square socket in the centre of the axle you fitted in Issue 54. Align the motor casing with the outer wheel support plate and secure using the 10mm long silver screws supplied this time. Use one screw in each of the four holes in the corners of the casing and tighten them all securely.

Take the broad ribbon cable supplied with Issue 46 and fit the larger plug into the socket on the motor’s circuit board. Thread the cable’s other, smaller plug up through the gap between the leg and the ankle mounting plate.

Take the infrared (sensor) cable that was supplied with Issue 45 and identify it’s larger plug. Thread this larger plug through the mounting plate in the same way you did the motor cable. Make sure that the length of the free end of the infrared (sensor) cable between the plug and the first retaining loop on the leg is 135mm.

Take the four cable ties from Issue 46. Fit a cable tie through the loop nearest the motor, secure it around all the wires and pull it tight. Repeat the process for the other three cable ties and retaining loops. Clip off the surplus lengths of each cable tie close to he head.

Fitting the leg casings.

Take the ends of both the leads you have just fitted to the inner leg and feed them through the large hole in the casing from Issue 48. Align the inner and outer sides of the leg.

Making sure the ankle mounting plate is out of the way near the foot, press the leg casings together. Slide the ankle mounting plate up over the two halves to lock them together.Take the horseshoe-shaped shoulder detail and fit it to the outer leg casing. Drive 6mm black self-tapping screws into all 12 holes to hold the casings together.

Take the ankle assembly from Issue 43 and fit the four long posts through the holes in the main leg assembly. Turn the assembly over and drive a 6mm black self-tapping screw into the correct hole to lock the ankle assembly into place.

Take the bottom cover from Issue 47 and plug the ankle fittings from Issue 45 firmly into the holes in each side. Fit the assembly over the inside of R2-D2’s ankle. Ensure the cables fit into the recess so they don’t become trapped.Screw the parts together with 6mm self tapping screws in all four holes.

This Issue is now complete.

Issue 56 contains – Dome Panels, Long Double-Sided Tape, Short Double-Sided Tape, Powerbus Cable Mounting Plate, Outer Foot Casing.

Fitting the dome panels.

Take the dome together with the two panels and five tapes supplied this time. Stick the three short tapes above and below the correct pair of openings. Peel off the tapes backings and stick the smaller panel in place. Make sure the panel aligns exactly and that it fits flush.

Stick the two long tapes above and below the next hole in the dome, remove the backings and press the other panel into place ensuring that it aligns exactly with the hole and that it fits flush.

Fitting the left foot casing.

Take the leg assembly from issue 55, the parts provided this time and two 2.3x6mm black self-tapping screws.

The outer case has four locating posts that match the holes in the corners of the metal plate. Align the outer casing with the assembly, ensuring the four locating posts go into the holes. Press the outer casing into place as far as it will go.Turn the assembly over and drive a screw into the first fixing hole in the metal plate. Repeat for the second fixing hole.

Align the powerbus cable mounting plate with the front of the foot casing and slot it into the socket making sure it slides in flush with the edge.

This Issue is now complete.

Issue 57 contains – Double-Sided Tape, Dome Panel, Inner Foot Casing, Infrared Sensor.

Fitting the dome panel.

Take the dome together with the panel and tapes provided this time. Identify the correct opening and stick the two tapes above and below it avoiding the two round holes above the opening. Peel off the tapes backings, make sure the panel is the correct way round and is aligned exactly with the hole then stick it into place ensuring that it fits flush.

Fitting the left foot casing.

Take the leg assembly from issue 56, the parts provided this time and five 2.3x6mm black self-tapping screws.

Align the infrared sensor with the recessed housing behind the drive wheel. Fit the sensor board in place and secure it with a single self-tapping screw.Take the yellow, orange and red infrared sensor cable you left hanging free in issue 55 and plug it into the socket on the sensor.

Make sure the silver powerbus cable mounting plate is in place in its slot in the outer casing and offer up the inner casing. Fit the inner casing in place, routing the cable around the mounting posts projecting from the casing. The four mounting posts should lock together. Make sure the sensor cable is neatly routed up between the casings and isn’t trapped.Screw the inner casing in place with four self-tapping screws.

This Issue is now complete.
