Stage 37

Contains: Silencer 1, Silencer 2, Tailpipe 1, Tailpipe 2 and assorted screws.

Align the hole at the end of tailpipe 1 with the hole in silencer 2 and secure it with an AP screw. Now place tailpipe 2 onto the end of tailpipe 1. Insert the indicated part of the left exhaust heat exchanger into silencer then secure them with an AP screw. Now insert the right exhaust heat exchanger into the hole at the other end of silencer 1 and use an AP screw to secure the parts.

Turn the assembly over, then align the three holes of silencer 2 with the corresponding holes of silencer 1, and fix them together with three AP screws then place the main body assembly upside down. Insert the front ends of the exhaust heat exchangers into the spaces next to the transmission shafts then insert the parts at the rear of the exchangers into the indicated holes in the engine and pipes, now press the parts lightly into place.

Check that the holes in the exhaust heat exchangers are aligned with those in the crankcase then secure the exhaust heat exchangers to the engine with six BM screws. Now turn the main assembly back over and tighten AP screws into the indicated holes to secure the other ends of the exhaust heat exchangers and silencer.

Stage complete, carefully store any remaining parts in a stage labelled bag.

Contains: Supports, Headlight switch (green + green), Horn sound switch (blue + blue), Engine sound switch (white + white), Boot light switch (green + white)

Connect the headlight switch to the socket at the end of the double green wires coming from the circuit board, the connectors can only be inserted in one orientation, so be careful not to force the parts together.

Connect the horn sound switch to the socket at the end of the double blue wires coming from the circuit board then connect the engine sound switch to the socket at the end of the double white wires coming from the circuit board.

Finally, connect the boot light switch to the socket at the end of the green and white wires coming from the circuit board.

Stage complete, carefully store any remaining parts in a stage labelled bag.

Connect the instrument lighting to the socket at the end of the red and white wires coming from the circuit board, then connect the two headlights to the sockets with black and green wires coming from the circuit board.

Connect the interior lights to the socket with black and blue wires coming from the circuit board also connect the interior light switch to the socket with two red wires coming from the circuit board. Now connect the interior light switch to the socket with blue and green wires coming from the circuit board.

Contains: Floor, Tail lights (red + black), Brake light switch (black + black)

Connect the brake light switch to the socket at the end of the black wires coming from the circuit board then connect the tail lights to the socket at the end of the red and black wires coming from the circuit board. Now retrieve the boot lid, and connect the boot light to the socket at the end of the black and white wires coming from the circuit board.

Remove the fuel tank bottom to access the battery compartment. Insert two AAA batteries into the battery box and turn on the power switch.

Check that both LEDs of the interior lighting are on. Now turn the interior lights switch and interior lights switch off at the same time. You will see the LEDs go out. Both switches must be operated at the same time to turn off the lights.
Now press the engine sound switch. This should make the sound of an engine come out of the speaker. Now press again to stop the sound.

Now press the horn sound switch, and check that the car horn sound is coming out of the speaker. Press the two metal ends of the brake light switch together to activate the tail lights. Now press the ends of the boot light switch together to illuminate the boot light.

Press the headlight switch and check that the two red tail light LEDs come on. The headlights and instrument lighting should also light up. Now operate the brake light switch again. The brightness of the tail lights should increase. Finally, press the light switch again to turn off all the lights then turn off the power switch, remove the AAA batteries and replace the tank bottom. Disconnect the boot light and keep the boot lid assembly in a safe place.

Stage complete, carefully store any remaining parts in a stage labelled bag.

Contains: Front bulkhead, Clutch pedal, Brake pedal, Brake pedal bracket, Spring, Accelerator pedal, Brake light switch bracket and assorted screws.

Remove the brake light switch from the socket and keep it to one side. Pass the brake pedal through the spring, and then into the indicated hole in the front bulkhead. Now push the brake pedal through the back of the bulkhead and place the brake pedal bracket over the end of it, aligning the holes of both then secure them together with an AP screw.

Insert the clutch pedal into the hole in the front bulkhead, to the left of the brake pedal then insert the post on the accelerator pedal into the circular hole to the right of the brake pedal. Now secure it with a GP screw inserted from the other side of the bulkhead.

Place the brake light switch into the brake light switch bracket aligning the holes of both and secure with an AP screw. Now secure the brake light switch bracket to the front of the bulkhead, next to the brake pedal bracket, with an AP screw.

Retrieve the floor. Align the three posts on the bottom of the front bulkhead with the holes in the front of the floor, and the pin on the bottom of the accelerator pedal with the corresponding hole in the floor then secure the bulkhead to the floor with three HP screws.

Stage complete, carefully store any remaining parts in a stage labelled bag.

Contains: Left front trim 1, Left front trim 2, Right front trim 1, Right front trim 2, Seat rails (4) and assorted screws.

Insert the post of left front trim 2 into the hole in left front trim 1. Both pieces are marked with the letter L. Then insert the post of right front trim 1 into the hole in right front trim 2. Both pieces are marked with the letter R.

Take the right front trim and the floor assembly. Insert the tab at the front of the trim into the slot in the front bulkhead, and the pin on the underside into the hole in the floor. Now align the holes of the trim and the floor, and fix the parts together with a GP screw. Fit the left front trim to the left side of the floor assembly, in the same way as for the right, fixing it in place with a GP screw.

Insert the pins and posts on the underside of one of the seat rails into the holes in the left-hand side of the floor. Holding the seat rail in place, fix it to the floor with two AP screws, inserted from below. Now insert another seat rail into the floor holes adjacent to the first and secure it with two AP screws, inserted from below.

Repeat the procedure from the previous two steps to fit the other two seat rails to the righthand side of the floor.

Stage complete, carefully store any remaining parts in a stage labelled bag.

Contains: Gear lever, Gear lever knob, Gear lever boot, Gear lever base 1, Gear lever base 2, Handbrake base, Handbrake 1, Handbrake 2, Handbrake 3, Handbrake 4, Handbrake 5, Gear lever knob label and assorted screws.

Insert handbrake 3 into the smallest hole in the handbrake base, and handbrake 2 into the hole on the other side of the base. Now insert handbrake 1 into the hole in the centre of the handbrake base then insert handbrake 5 into the hole in handbrake 1 and secure the assembly with a CP screw.

Insert gear lever base 1 into the gear lever boot, so that the base shapes of both parts are aligned. Push the gear lever up into the base, until the ball at the end fits into the top of the base. Then place the gear lever knob onto the end of the gear lever. Now apply the gear lever knob label to the flat end of the gear lever knob. Numbers 1, 3 and 5 should be at the top.

Locate the rectangular space in the centre console. Align the hole of handbrake 4 with the centre hole in the rectangular space, and fix it there with an IP screw. Now place the posts on the underside of the handbrake base into the holes on each side of the rectangular space in the centre console. Handbrake 5 should fit into the rectangular space on top of handbrake 4. Now fix the base to the floor with two IP screws, and handbrake 5 to the floor with two AP screws.

Insert the gear lever assembly through the circular hole in the centre console of the floor. Then insert the post of gear lever base 2 into gear lever base 1, and fix base 2 to the floor with two GP screws.

Contains: Driver’s seat cover, Driver’s seat, Left seat hinge bracket, Right seat hinge bracket, Seat belt lock, Driver’s seat base, Seat adjustment lever and assorted screws.

Align the hole in the seat adjustment lever with the hole in the driver’s seat base then secure it with an AP screw. Take the right seat hinge bracket, labelled with the letter R, and insert the pin into the hole in the underside of the driver’s seat, placing the holes onto the posts and secure it there with two AP screws.

Place the left seat hinge bracket onto the underside of the driver’s seat and fix it there with two AP screws. Locate the two inner tabs on the inside of the driver’s seat cover. Place the seat into the driver’s seat cover, lifting the tabs over the wall of the seat then tighten two CP screws into the seat cover’s tabs to secure it to the seat.

Place the driver’s seat base onto the underside of the seat assembly, aligning the holes with the posts. Then tighten an AP screw into each of the holes to fix the parts together. Now align the hole in the seat belt lock with the hole in the right seat hinge bracket and secure it there with a DP screw.

Stage complete, carefully store any remaining parts in a stage labelled bag.

Insert the ends of the headrest guide into the grooves in headrest base 1. Then place headrest base 2 over the headrest guide, and secure it to headrest base 1 with two AP screws. Check that the headrest guide can rotate freely (inset). Loosen the screws a little if it can’t.

Place headrest base 3 onto base 1. Then secure headrest base 3 to headrest base 1 with two AP screws. Now place the headrest cover over the headrest base, matching the orientation of both parts.

Stage complete, carefully store any remaining parts in a stage labelled bag.

Contains: Left hinge, Right hinge, Driver’s seat back cover, Driver’s seat back, Driver’s seat back base, Headrest guide plate, Hinge rod and assorted screws.

Slide the driver’s seat back into the driver’s seat back cover, with the tabs of the cover over the back. Then slide the headrest guide into the holes in the top of the driver’s seat back. Now place the headrest guide plate over the guides, aligning it with the hole in the centre of the seat back then secure it with an AP screw.

Align the four holes in the driver’s seat back base with the four holes in the driver’s seat back cover and secure with four JP screws. Now take the driver’s seat assembly, and align the holes at the bottom of the seat back with the holes in the hinge brackets and secure it with two AP screws.

Take the right hinge, marked with an R, and align it with the two holes in the right side of the seat back then fix it there with two JP screws. Now align the two holes in the left hinge, marked L, with the holes in the left side of the driver’s seat back and use two JP screws to secure it.

Insert the ends of the hinge rod into the right and left hinges. Insert one end first, and then carefully bend it slightly and insert the other end. Now insert the post on the underside of the seat into the large hole in the floor, positioning the ridges into the seat rails. The seat can be moved forward or backward along these rails, but for now, move it back as far as possible and secure it with a KP screw from the underside.

Pack 6 is now complete, carefully store any remaining parts in a stage labelled bag.
